Another thought....if  your best efforts don't give you the results you want, you can always just reface the frizzen with high carbon steel.  Lots of examples of that in the old days.

Except for the extra wear that will likely occur at the bottom edge of the frizzen, the added steel won't affect the frizzen's performance, if it's hardened and tempered as Barbie has laid out.

So as not to leave loose ends for anyone concerned; Jim Chambers' (2) suggestions were done and a fresh Rich Pierce flint was installed.  Sparks well now ;D
