I am going to try to make a pair of cocks (hammers) for a double barreled percussion shotgun. I'm unsure of the best way to make the square holes in them. Should I start with a round hole and use a three cornered file to square the hole or try punching a square hole to begin with? How "hard" do hammers need to be? Any tips will be appreciated.

I am almost finished with six scratch built percussion locks. I broached the square holes with a broach I made.
The hammers are made from mild steel and I don't plan to caseharden the hammers. I've been warned they could break.

Making ONE of these locks is more work than I want to do now and 6 of these hammers made from even the easiest to work with steels is a task and a half.Congratulations on a job more than well done.
