This may have been previously mentioned, but making a star stamp wouldn't be too awful difficult.  Just an option to consider.

When making a five point star that's only 0.08" high, how do you avoid it getting "lop sided"? Everytime I try to draw one, the arms are not symetrical.

I checked them out, and they only have stamps that stamp the outline of the star.

I would start with a circle, and chisel out the spaces in between the points. You can pare off a little material on either side of a point to make them even.

The stars that are outlines take much less of a hammer stroke to impress into the metal. A star with a solid center needs a much bigger hit, and quite possibly, several hits to get it to the depth you like.

Be careful about stamping the barrel over the bore, you can dent the bore in. Stamp over the breechplug area if you can.

For me the problem is the small size of the star. It's only 3/32" high. I have not been able to draw such a small design on the metal. When I try to chisel/file it out  free hand, I end up with a lopsided mess.

I got hold of some 5mm (0.2") drill rod. I put a piece in a drill and coned one end down to 1/8" . I've done five attempts at filing out a star with a triangular jewelers file. Nothing usable. One or two swipes with the file crooked is all it takes to louse it up, when the object is this small.

I'd appreciate any tips and advice.

If you're having trouble seeing what you're doing, perhaps some magnification might help.  Also a very fine cut file should help.

Jerry Huddleston has some small star punches.

Look at some of the Boutet breeches and muzzles, there is usually a star pattern, gold inlaid.

Gesswein, Rio Grande, Otto Frei, are all jewelry supplies. SOMEBODY has to carry these things. You can have them custom made, probably for $80 to $100 USD.

I have used  http://www.sparksstamps.com/  for my tcurran.com stamp, and I recall it was $80, plus tax and shipping. Send him a good black and white artwork, and what size.

I bought a star stamp from the NgraveR company many many years ago.  They used to sell them in 3 sizes.  Mine is 1/16".  I use it to punch the star pattern and then insert a piece of silver wire in a hole within the impression and peen and file it.  They don't advertise on their website the star punches any longer but they do make custom stamps.  Since they used to have the star stamp they just might be able to make you one.  Maybe they stopped making the star stamp due to lack of interest.

Thank you for your replies . I have tried all the jewelry supplier suggested + 7 more.
They only have stamps that do the outline of the star, not the whole impression.
I have found several firms that can make a custom star stamp. The price for one stamp is 100-150$ .

The best offer so far is from  Henry Ever.corp .  They charge 50$ a stamp if we place a minimum order of 5 stamps. I posted the offer on the wanted/sales forum http://americanlongrifles.org/forum/index.php?topic=10880.0

So far I've got only 2 orders (me and Birddog). Need 3 more. If I get 5 takers, I'll email their Names and address to Henry Ever.corp . The buyres pay them through PayPal and they send the stamps to them.

I just talked with Ray Phillips at NgraveR in CT I ordered three different size dot punches for $11.25 total and two star punches for $4.25 each. The star punches are .062 and .09 in diameter. They are the solid impression punches you are all talking about....... Call them Ray will mail me a set of impressions so I can photo them and upload them to this thread so you can see....they only do telephone and snail mail.. or their direct contact through their site but you can try ngraver98@aol.com
